A guy on homegunsmithforum.com made a lower from 16ga sheetmetal years back. Worked perfect. Looked a little rough in some spots, but he shot it like 1000 times with no issue. He said he was gonna make one from plywood next. Don't know if he ever did though.

That was easy. Took less than 20 minutes.

This type of casting (called sand casting) has been around for centuries. I suspect there are some AR15 manufacturers that make the lower much the same way, they probably use bought Aluminum stock instead though.

I am not real sure why he made the wood mold though. I believe he could have taken the lower he had and put it in the mold and then packed the sand around it to make the base mold.
